You said PR card has been approved and waiting in Toronto office to be picked up. If it is approved already then no need to worry. Please dont delay go ahead and pick up your card as soon as you can. My personal advice is after taking your card remain in Canada for some time and dont travel right away. My PR card is expired Since August and My wife PR application is pending since October 2010. I have not met residency requirment and have applied for PR renewel which has been approved and card is waiting in toronto office to be picked up.

Also not sure whether Embassy will ask for New PR card before approving my wife case?
So my question is when CHC first review your application and ask you for more Imm. document do they ask you for PR card of your spouse or not ??
What else they ask you after first review?
After initial review they will send you re-medical letter, IMM forms to fill and hopefuly PCC letter too. If you have not submitted enough ongoing relationship proof with your original application or later on then they might ask you to provide more proof.
