I have only last question, I would greatly appreciate any info at all on it.

Do I need to get a recall clearance letter from my manufacturer to reimport my car to the US?

Since I originally bought my car in the US, it already has the DOT and EPA stickers for FMVSS and Emission Standards conformity. However, I wonder if in addition to that, I still need to get a letter stating that there are no open safety recalls.

I am asking this because I am having a very hard time getting this letter from Mazda, and I've heard that border officer has the authority deny admission into the U.S if I cannot import my car at the border (Though they don't often do that, it got me worried).

Ontario paper has two parts Plate portion and Vehicle portion, along with that you will need the CBP stamped import forms. That should be enough for US title, may be asked for bill of sale.
Do you know whats the import process once the car is brought into the US.?? any idea?? Is there a way we complete formalities without going to border again driving the car?? As the border is almost 30hours drive for me

Try out the nearest airport with international cargo facility.

Technically speaking yes you need that, but I think for anything manufactured and sold in North America they dont bother that much.
