It's a bit late but you could have sent the PR card to him before he boarded the flight. It's in general the airline which check the PR card expiry/status. Not the customs officer.

btw since you posted in the Family Class Sponsorship section, I assume that you are already a PR or a citizen of Canada and is applying to sponsor your spouse to become PR. This is very different from including your spouse in your PR application. The required documents are not the same.
