PR card expired. Traveling Aug. 19 and not even in system yet.

I don't know what to do.
Husband's PR card expired in May. We sent off the application on April 26th. We are travelling on August 19th. Watching processing times, we resubmitted an urgent process this past Tuesday. He is still not in the system. We have to return on September 10th from Thailand. So what are our options here?

Get the MIL to keep checking the mail and send our PR card to Thailand? Assuming it just comes by regular mail and not courier
Apply for a travel document? How long does that take to process in Thailand?

Drive in from the US on our return flight that stops in the US? (he has an American visa).

He has only been out of the country for 63 days and has tax info to show he has worked steadily since he landed.

They're currently working on regular applications received up to April 24: http://www.cic.gc.ca/english/information/times/perm-card.asp

Did he apply for urgent processing? If he applied for regular processing, ask them to process on an urgent basis.

It's sent by regular mail, so your MIL can send it to you and your husband in Thailand.

Your husband can apply for a PRTD. I couldn't find how long it takes in Thailand.

Apply for urgent processing if he hasn't. I had 67 days out of the country, and my renewal process back in May took just under two weeks.

How long did your renewal take until you received your card in the mail?
My timeline:

1. We received your application for a permanent resident card on May 6, 2015.

2. We started processing your application on May 8, 2015.

3. Your request for a permanent resident card was approved on May 14, 2015. Your Permanent resident card will be mailed to you or if quality assurance is required, made available for you to pick up at a CIC office.

4. Your permanent resident card was sent by mail on May 19, 2015."

From receiving the application to mailing out the card, it took 13 days.

I received the card on May 22, 3 days after CIC mailed it.
