In my PPR I was asked to enclose a prepaid xpresspost envelope with size 24cm*32cm so that they can send my passport back with it. but I accidently purchased the smaller size (26cm*16cm), what a silly mistake.

Anybody know what will happen if I send the wrong envelope? will they use it or will they just send my passport back with regular mail?

that shouldn't be a problem , they will use it , they'll contact you wish they want a larger envelope .

It has been over two weeks since I sent them my passport, and MyCIC shows that my case has been approved and closed. but the tracking number has not yet been activated.
that's why I'm quite worried, they might send my passport back using regular mail, plus Canada Post is notorious on losing mails...

Canada post never lost a package of mine , I have been using it for my Business for the last 13 years . i wouldn't worry about that .

But I think they will use your envelope.
 
I'm pretty sure that tracked mail like xpresspost is lost very seldom.
